A recipe that works in a 1 L beaker meets a tank that adds slower, heats unevenly and filters for days. Most teams find out which step matters when a full plant batch fails. Then they fix one thing and run again.

Lab: 1 L beaker, 5 minute addition, pH stays in band, surface area 62, pass. Plant: Tank R-2, 95 minute addition, pH swings 6.6 to 7.4, surface area 45, fail. Spec is 60 or more.

Catalyst misses spec
